Masala Is a Hostile Product — Specify the Machine Around That

Masala is one of the hardest things to pack, and the reason is chemistry, not volume. It carries 1–4 % volatile essential oil, fine dust down to 50 µm, hygroscopic salt and sugar, oleoresin that stains contact steel, and a colour range from yellow turmeric to red chilli that cross-contaminates the next batch by sight. A masala packing machine has to be specified against all four behaviours or it will leak oil on the seal, bridge at the auger, and carry colour from one blend to the next. We treat masala as a chemical-engineering problem before a packaging one.

Dosing: whole spice and ground blend are two different problems

  • Whole or heterogeneous blends: a multihead weigher handles 2–4 mm pieces at ±0.4 % and avoids the bridging that defeats an auger.
  • Ground powder: an auger with agitator at ±0.5–0.8 %, but oil-coated blends bridge and need a slow, controlled feed.
  • Oil-heavy masala: twin-screw feeding keeps the sticky fraction moving; a plain auger stalls.

At a chilli price of €6/kg, holding giveaway at 0.8 % instead of 1.6 % on a 5-tonne/month line saves about €5,760 a year — enough to justify the right weigher.

Colour transfer, allergen and cleaning validation

Moving from a red chilli blend to a yellow turmeric blend without a proper clean leaves visible red in the next run and a customer complaint. We set cleaning validation with ATP swabs (< 50 RLU) and, for allergen-relevant lines, a protein swab with a documented limit. Dry-cleaning is faster but insufficient where oil residue remains; wet-clean with a validated detergent is the fallback. Colour-stained contact parts are replaced, not scrubbed — stainless that has absorbed oleoresin keeps bleeding colour.

Volatile oil and aroma retention

  • Aroma loss follows water activity and oxygen; nitrogen flush holds residual O₂ below 2 %.
  • Barrier laminate (PET/AL/PE) retains aroma; mono-material PE/PE leaks faster but meets recyclability rules.
  • The trade-off: high-barrier metallised film versus a recyclable structure that shortens shelf life by weeks.

Anonymised case: Southeast Asian spice exporter

A Malaysian exporter ran 18 blends on three VFFS lines through a 30–34 °C, 80 % RH monsoon. Caking at the auger and red colour carryover into turmeric blends drove 2.7 % rejects. Fix: auger with agitator and humidity-controlled hoppers at 40 % RH, a dry-then-wet clean with ATP sign-off, and serrated jaws for the oily blends. Rejects fell to 0.5 %, aroma retention extended by three weeks, and colour carryover complaints stopped.

Selection and procurement mistakes

  • Assuming one auger serves whole and ground spice — it does not.

Weigher or auger for masala?

Multihead weigher for whole and heterogeneous blends; auger with agitator (or twin-screw for oily) for ground powder. Bridge risk decides it.

Why does colour carry to the next batch?

Oleoresin stains steel. Validate cleaning with ATP/protein swabs and replace stained parts rather than scrub them.

How do I keep aroma?
