Automatic Bottle Filling and Capping Machine

Automatic Bottle Filling and Capping Machine

Fill-Cap Synchronization Is the Throughput Ceiling

On an automatic bottle filling and capping machine, the capper — not the filler — is usually the throughput ceiling, because a cap that misthreads or torques wrong stops the whole monoblock. The engineering is in synchronizing the fill-to-cap transfer and holding cap torque within a band tight enough to seal but loose enough not to crack the liner. Get that right and the line runs at its filler rate; get it wrong and you queue bottles at the cap station.

The Sync Problem

In a monoblock, bottles index from fill to cap on one star wheel. If the capper dwells longer than the filler, bottles back up; if shorter, the capper starves. The capper must be spec'd at or above filler rate, and the cap orienter must feed faster than the cap rate or you stall on cap starvation — the most common "filler is slow" complaint that is really a cap-feed problem.

Torque Band

Cap type Target torque Failure if wrong
CT screw (syrup) 12–18 in-lb Loosen leaks / over cracks
CRC child-resistant 18–25 in-lb Hard to open / leak
Induction liner 10–15 in-lb Liner wrinkle / leak

A pneumatic capper drifts with temperature; a servo with closed-loop torque holds the band across a shift. In warm plants, servo torque is the difference between 4% and 0.5% leaks.

Field Data: A French Syrup Line

A Lyon producer of fruit syrup (500 ml PET) ran a monoblock at 6,000 bottles/hr with a pneumatic capper. Summer (ambient 32°C) pushed torque drift to 2.8% leak and 1.1% cap-misthread. Cap feeder starved at peak.

We moved to servo torque with feedback, added a cap-chute ion bar (static misthread), and upsized the cap feeder 15%. Outcome:

Metric Before After
Leak reject 2.8% 0.4%
Cap misthread 1.1% 0.2%
Output 5,700/hr 6,100/hr
OEE 68% 83%

Cap feed is the silent limiter: A capper spec'd at filler rate but fed by an undersized orienter will starve. Size the feeder 10–15% above cap rate.

Selection Errors

  • Capper slower than filler. You buy filler speed you cannot use; queue at the cap.
  • Pneumatic torque in warm plant. Drift causes leaks by afternoon; servo holds it.
  • Undersized cap feeder. Starvation caps your throughput below the filler nameplate.

Compliance by Region

European Union

EU GMP for pharma syrup, food for standard; 316L contact; CE machinery. Tightening torque logged for QA.

United States

FDA 21 CFR 210/211 (pharma) or food cGMP; PPPA child-resistant where required. UL electrical.

Southeast Asia

Halal lubricant/CIP records; humidity needs dry cap chute to avoid corrosion.

Middle East

GCC/SASO conformity, Arabic label. Induction seal common for tamper evidence in heat.

Procurement Traps

  • Quoting filler speed as line speed; ask for balanced monoblock speed at the capper.
  • Skipping torque feedback; you cannot validate seal integrity over a shift.
  • Omitting the cap feeder and torque tester from the scope.

Frequently Asked Questions

Monoblock or separate filler + capper?

Below ~8,000 bottles/hr, one format, monoblock saves transfer loss. Above that or many SKUs, separate stations scale and service better.

Why do caps leak in summer only?

Pneumatic torque drift as the head warms. Servo closed-loop torque fixes it.

How big should the cap feeder be?

10–15% above your cap rate, or it starves the capper and caps your throughput.

What OEE is realistic?

A balanced servo monoblock runs 80–88%. Below 70%, the capper or feeder is the limiter.
