Automatic Blister Packing Machine
The first question on a blister project is not "how fast" — it is "how much moisture can the product tolerate." Thermoformed PVC and cold-formed aluminium sit on opposite ends of the water-vapor transmission curve, and picking the wrong one is the most expensive mistake we see, because it forces a film change and a tooling re-cut after commissioning. Match the barrier to the molecule first; speed is secondary.

Automatic Blister Packing Machine
| Property | Thermoform (PVC/PVDC, PET) | Cold-form (Al/Al or Al/PE) |
|---|---|---|
| WVTR (g/m²/day) | 0.2–1.5 (with PVDC) | <0.01 |
| Forming method | Heat + vacuum/pressure | Mechanical cold stamp |
| Material cost | Lower | 2–3× higher |
| Clarity | Transparent | Opaque |
| Best for | Stable tablets, cost lines | Moisture-sensitive, tropical |
For a molecule with a moisture trigger (many effervescent, probiotic, and some antibiotic tablets), cold-form is not optional. For a robust OTC tablet in a temperate market, thermoform with PVDC wins on cost.
Thermoforming lives in a narrow temperature-pressure window. Too cold and the pocket is shallow; too hot and the web necks or the seal leaks. Typical values:
The machine's job is to hold that window across an 8-hour shift. Platen-temperature feedback (not just setpoint) is what separates a stable line from one that leaks by mid-afternoon.
A Cluj producer of a moisture-sensitive tablet ran thermoform PVC/PVDC at 90 blisters/min (20 tablets/blister) but saw 2.8% humidity-related failures in summer warehouse storage. WVTR was 0.6 g/m²/day — too high for the molecule.
We moved them to cold-form Al/Al with a re-cut former and a higher seal pressure (0.45 MPa) to handle the aluminium's springback. Result:
| Metric | Before | After |
|---|---|---|
| WVTR | 0.6 | <0.01 |
| Summer-failure rate | 2.8% | 0.2% |
| Speed | 90 blisters/min | 72 blisters/min |
| Web cost / 1k blisters | €3.1 | €8.4 |
They traded 20% speed and higher web cost for a failure rate that disappeared. For a moisture-sensitive drug, that is the only trade worth making.
Tropical clause: If product ships through GCC or SEA summer without climate control, spec cold-form from day one. Retrofitting after a failed stability study costs far more than the web premium.
EU GMP Annex 1, 316L product contact, IQ/OQ/PQ, and FMD serialization at the carton. Cold-form lines need validated seal integrity (dye or vacuum test).
FDA 21 CFR 211, cGMP, and DSCSA serialization. Blister seal validation per USP <1207> principles for container closure.
Hot, humid climate makes cold-form the default for sensitive molecules; Halal certification on the line.
GCC/SASO conformity, Arabic labeling, and cold-form for summer transit. Tamper-evident lidding is standard.
With a change of former and seal settings, often yes, but cold-form needs more seal pressure and a different platen. Confirm dual-capability before purchase.
Typically 15–25% versus thermoform at the same cavity count, due to longer form and seal dwell on aluminium.
Dye penetration, vacuum decay, or bubble test per your validation master plan. Build the tester into the line, not as a bench afterthought.
Yes — PVDC-free barrier films (e.g. ACLAR-type or coated PET) exist for environmental regs, but verify WVTR meets the molecule's spec.
